compressor — energy (power-meter)
Physics
Section titled “Physics”A fixed-speed rotary screw air compressor’s motor draws substantial real power even when “unloaded” (inlet valve closed, no air delivered, motor still spinning to avoid restart delay) — typically 15-30% of full-load power for load/no-load control, vs. a much smaller fraction for a variable-speed drive unit at the same idle state. Excess no-load running time beyond what production actually demands is classic compressed-air system waste: every minute spent unloaded still burns a known, measurable real-power floor for nothing. A 3-phase power/energy meter wired to CTs and voltage taps on the compressor’s main motor feed computes true kW continuously, separating the no-load power floor from the loaded (producing) power band, which rises when the inlet valve opens and the airend is under compression load. The relevant dynamics are the load/unload valve’s switching transient (roughly 1-3 s) and no-load dwell periods (minutes); sampling the meter’s kW output at 5 Hz gives >10x margin over the fastest load/unload transient’s bandwidth by Nyquist, enough to resolve the loaded/unloaded transition cleanly.
Sensor
Section titled “Sensor”- Spec: DIN-rail/panel-mount 3-phase power & energy meter, CT + voltage inputs, Modbus RTU/TCP output
- Signal: scalar (kW), range n/a
Example parts
Section titled “Example parts”- Schneider Electric iEM3155 DIN-rail power & energy meter (Modbus RTU, CT inputs)
- Eaton EMI3P-Y2C0 DIN-rail multi-function energy meter (3-phase, CT inputs, Modbus RTU)
- Carlo Gavazzi EM340-96DIN-MID 3-phase energy meter (Modbus RTU, split-core CT inputs)
Mounting
Section titled “Mounting”Mount the DIN-rail meter inside or adjacent to the compressor’s motor starter cabinet, on the line side of the starter. Clamp one split-core CT around each of the three motor feed phase conductors, centred and fully latched, and tap the meter’s voltage reference leads from the same starter terminals through fused test leads rated for the cabinet’s voltage class.
Wiring
Section titled “Wiring”Meter Modbus RTU (RS-485, 2-wire + ground) or Modbus TCP output goes to a serial/Ethernet input on the edge box; for RS-485, use a shielded twisted pair, terminate the bus at both ends, and ground the shield at one end only to avoid a ground loop with the starter cabinet chassis.
Validation
Section titled “Validation”force the compressor into no-load (unloaded, valve closed, motor running) for 10 minutes and compare the detector’s learned off_kw baseline against a handheld power meter reading taken at the starter terminals during the same window
Expected: detector’s learned off_kw within +/-10% of the handheld meter reading, and the detector flags an excess-energy event when no-load dwell time is deliberately extended beyond the facility’s normal load/unload cycle pattern
Safety notes
Section titled “Safety notes”- a qualified/licensed electrician must perform lockout-tagout (LOTO) on the compressor’s motor starter disconnect and verify zero energy with a CAT III (or higher, per the cabinet’s voltage class) rated meter before opening the starter cabinet to install CTs or voltage taps
- wear arc-flash rated PPE per the facility’s electrical safety program while the starter cabinet is open and until zero-energy is confirmed
- use only a CAT-rated clamp meter matching the cabinet’s voltage class for any post-install live verification
- keep each CT secondary loaded at all times once closed around an energized conductor to avoid a dangerous open-circuit induced voltage; separately, the compressor’s pressure vessel and discharge piping remain a mechanical/thermal hazard independent of LOTO status, so follow the compressor’s own lockout procedure for stored air pressure before any mechanical work
150–500 USD, difficulty 3/5, ~40 min install downtime.
